High-speed sanding really eats away at MDF quickly. The curved front edge was simply cut with a jigsaw, and where it looks like the bottom surface is curved is from a good deal of sanding with an orbital sander, and smoothing out the joint between the top and bottom panels with wood filler, although I would not use filler for any structural gaps as I doubt it could withstand the internal pressure. It's 3/4" medium density fiber board this is what most subwoofer boxes are made of. Of course this installation required that I remove the seat release from the trunk ceiling, and that I will need to relocate the trunk lighting. The speaker wires for the sub are coming down through the factory sub cut-out to a terminal cup mounted right there on the box. Because I wanted it mostly flush with the recess in the ceiling and the trunk pass-through the internal dimensions of the box are slightly less than what are recommended for this subwoofer, and in fact I had to remove a small amount of material from the inside of the box in order to make one bottom edge of the subwoofer fit. Unfortunately we are not dealing with flat surfaces and right angles, so after the rough box was assembled it required a lot of rounding of sides corners and edges with coarse grit on an orbital sander, testing fitment, and sanding some more, over and over again. Because of the curve of the front there were gaps between the top and bottom pieces of MDF that needed to be filled in with something sturdy, and sealing the inside of the box seemed like a good idea as well. I measured the ceiling and back wall to come up with dimensions for a wedge, taking into account the thickness of the fiber board, and the fact that I wanted the front edge to only be one fiberboard sheet thick so I could make it flush in the ceiling recess. I wish I could provide you with specifications and step-by-step instructions for making the box, but it ended up being a lot of trial and error.
